Ammonia Synthesis Catalyst Shutdown: Planning and Protection Review

Oct 26,2023

Planning a shutdown for an ammonia synthesis catalyst requires the catalyst grade and condition, the reason for the stop, the intended work and the available operating records. Preservation, handling and restart requirements should be reviewed against the applicable safety data sheet and an approved, project-specific procedure.

This guide identifies the information a plant should prepare for that review. It provides a planning checklist rather than operating settings or an approved shutdown, passivation or restart sequence.

1. Define the Shutdown and Maintenance Scope

Start by stating whether the stop is planned or unplanned, the expected duration, and the work to be performed. A temporary interruption with the reactor remaining closed presents a different review scope from maintenance that involves opening equipment or unloading catalyst.

  • Temporary interruption: record the cause, current plant status, available monitoring and the conditions required before restart can be considered.
  • Extended outage: identify the proposed preservation period, inspection needs, utility availability and responsibilities for monitoring the unit while out of service.
  • Opening or unloading: identify the intended work, catalyst condition, handling scope and the specific instructions required before work is authorized.

Duration alone does not establish whether passivation is required. That decision belongs in the technical review of the catalyst condition, equipment access and approved maintenance scope.

2. Record the Catalyst Condition and Plant History

Provide the full catalyst grade, supplier, batch or loading reference, loading date and available loading drawing. State the documented catalyst condition, such as oxidic, reduced or previously passivated. If the condition is uncertain, flag it for confirmation rather than assuming it from the original supply description.

The technical team should also assemble:

  • The reason for the shutdown and the sequence of events already recorded by the plant.
  • Recent temperature profiles, pressure, flow and pressure-drop records, with units, measurement locations and timestamps.
  • Available gas analyses and sampling details, including known changes in gas quality or exposure history.
  • Relevant operating deviations, catalyst performance observations and previous shutdown or maintenance history.
  • The proposed work scope, expected outage duration, available utilities and monitoring capabilities.

Separate equipment design limits from measured operating values. Identify missing or estimated information so that it is not treated as a confirmed condition when the protection plan is reviewed.

3. Review Preservation, Passivation and Restart Separately

Preservation concerns the specified condition in which the catalyst and equipment will be maintained during the outage. Passivation, where required, is a separate activity with its own approved instructions and acceptance criteria. Restart requires a review of the unit's condition after the outage and the authorization specified by the plant.

These activities should not be combined into one generic sequence. In particular, gas-atmosphere changes, oxygen exposure, equipment opening and catalyst handling must be addressed in the applicable safety documents and project procedure. A procedure for one catalyst state or reactor should not be transferred to another without technical review.

Confirm who owns the review, who approves the work, and which records are required before the next activity can begin. Where conditions differ from the approved procedure, obtain a project-specific assessment before selecting an operating approach.

4. Confirm the Documents and Responsibilities

The review package should identify the current revision of each document and the catalyst grade and plant to which it applies:

  • The applicable catalyst technical data sheet and safety data sheet.
  • The plant's approved shutdown, preservation, handling and restart procedures, as relevant to the intended work.
  • Written supplier guidance applicable to the grade, documented catalyst condition and project scope.
  • Required monitoring, acceptance criteria, inspection records and responsible technical contacts.

Any temperature, pressure, gas-composition or other operating criterion must come from the applicable approved documents. This article does not set substitute values or certify a passivation method.

5. Prepare a Shutdown Review Request

Send the catalyst identification, documented condition, planned work, operating history and available procedures together. Ask the technical contact to identify missing information, confirm the review scope and state which instructions or approvals remain outstanding.

For equipment or catalyst that has already been through an unplanned event, include the actual event record and current status. Clearly distinguish observed facts from suspected causes. The plant should use its designated approval process to decide readiness for preservation work, handling or restart.

Editorial update, 30 October 2026: the planning scope and documentation requirements have been clarified. Earlier generic operating and passivation settings have been removed because they were not tied to a published, grade-specific approved procedure. The original publication date is retained.
